Why Extrusion?

Extrusion is the only process that produces custom cross-sections at line speed — a new profile shape costs one die, not a tool per part.

  • Custom cross-section — any 2D profile (within envelope) extruded continuously — heat sinks, structural frames, trim, rails, enclosures
  • One die, unlimited length — a profile die costs $500–$3,000 and produces profiles for years

Alloy Selection Guide

The four most common extrusion alloys:

  • 6063 — best surface finish (anodizes beautifully), moderate strength — architectural, decorative, heat sinks
  • 6061 — higher strength (structural), good weldability and machinability — frames, structural applications
  • 6005A — high strength with good extrudability — structural, solar frames, bike frames
  • 7075 — very high strength (aircraft grade), poor weldability and finish — high-stress aerospace parts

Design for Extrusion

Profile design decisions that control cost and quality:

  • Uniform wall thickness — varying walls extrude at different rates and distort — keep walls within ±20% of each other
  • Hollow sections — require a porthole die (2× solid die cost) — worth it for stiffness and wire channels
  • Sharp corners — minimum 0.5mm external radius; internal corners 1.0mm+ — sharp corners stress the die and crack the aluminum
  • Tolerance zone — specify critical dimensions to ±0.15mm and non-critical to ±0.25mm — every tight dimension increases rejection rate

Frequently Asked Questions

How much does a custom die cost?

Solid profile dies run $500–$1,500; hollow (porthole) dies $1,200–$3,000. Larger and more complex profiles cost more. The die is your property and typically lasts for 5+ years of production. At volumes above 2 tons/year, die cost per part becomes negligible.

What's the MOQ for custom extrusions?

200kg per profile per order — that's roughly 100–400m of a typical medium profile. Below 200kg, the extrusion press setup and die changeover costs dominate. For small quantities of standard profiles, we stock common shapes in mill finish.

How long does anodizing last?

Architectural anodize (25μm, Class I) lasts 25+ years outdoors with minimal fading. Standard anodize (10–15μm) is suitable for indoor and light outdoor use. For severe environments (marine, industrial), specify the thicker coating and we'll test per ASTM B136.

Can you extrude in small quantities for prototypes?

Not custom profiles (the 200kg MOQ applies). But for prototyping, we CNC machine profiles from plate or use stock profiles that approximate your design. For geometry validation, 3D printing in aluminum is also an option. We'll recommend the fastest path to your test parts.
